10.3 Secondary AIR Operation and Diagnosis

Key Takeaways

  • A leaking AIR check valve can allow exhaust moisture to damage the pump.

  • Normal pump-side pressure does not prove downstream ports pass air.

  • Use the specified oxygen-sensor response and monitor conditions during AIR diagnosis.

AIR timing, catalyst temperatures and exhaust-analyzer readings in this lesson are teaching examples, not a service specification for every T1 truck. Use the identified engine, component and tool manufacturer's procedure and limits when making a repair decision.

10.2 Secondary Air Injection (AIR), Catalytic Converters & Exhaust Gas Analysis

Secondary Air Injection (AIR) Systems & Cold-Start Light-Off (Tasks G.6, G.7)

During a cold engine start, the Powertrain Control Module (PCM) operates in open loop and commands an enriched air-fuel mixture to compensate for poor fuel vaporization on cold intake port walls. At the same time, the Three-Way Catalytic Converter (TWC) is cold and chemically inactive until its ceramic substrate reaches a light-off temperature of 500°F to 600°F (260°C to 315°C). Consequently, the vast majority of tailpipe Hydrocarbon (HC) and Carbon Monoxide (CO) emissions during a vehicle trip occur within the first two minutes after a cold start.

To eliminate this cold-start emissions spike on heavy-duty gasoline trucks, the Secondary Air Injection (AIR) system operates during the first 20 to 90 seconds of a cold start:

  1. High-Current Electric AIR Pump (Smog Pump): Driven by a dedicated 30 to 60 A fused circuit and solid-state relay, the electric centrifugal blower draws filtered ambient air and pressurizes the secondary air delivery manifold.
  2. Electric AIR Control / Diverter Shutoff Solenoid Valve & Pressure Sensor: When commanded ON by the PCM, the solenoid opens (or applies intake vacuum to a diaphragm shutoff valve) to route pressurized fresh air toward both exhaust banks while an integrated AIR pressure transducer verifies pump output pressure.
  3. One-Way Mechanical Check Valves: Threaded into the exhaust manifolds or cylinder head air ports immediately downstream of the exhaust valves, spring-loaded reed or diaphragm check valves allow pressurized fresh air to enter the exhaust stream while blocking hot exhaust pulses from flowing backward.
  4. Exothermic Oxidation Reaction: Fresh oxygen (O2) injected right behind the exhaust valves mixes with hot, unburned HC and CO exiting the cylinders. This triggers an intense exothermic (heat-releasing) chemical reaction inside the exhaust manifolds and front takedown pipes, acting like a miniature afterburner that rapidly heats the upstream HO2S sensors and brings the catalytic converter to 600°F in seconds.

AIR Check Valve Failure Modes & OBD-II Monitor DTCs (P0410, P0411, P0491, P0492)

  • Rusted or Burned-Open One-Way Check Valve: When a mechanical check valve fails to seal after the electric AIR pump shuts off, hot exhaust gas (rich in water vapor and corrosive acids) travels backward up the rubber hoses into the electric shutoff valve and electric AIR pump. The condensed water fills the pump housing, corroding the bearings, shorting the motor armature (blowing the 40–60 A mega-fuse), or—in sub-freezing winter weather—freezing the pump impeller solid in a block of ice, setting P0410 (Secondary Air Injection System Malfunction).
  • Active OBD-II AIR Monitor Verification: During the cold-start AIR sequence (or an active intrusive monitor), the PCM watches the AIR pressure sensor and the upstream oxygen sensors (HO2S11 / HO2S21 or wideband A/F sensors). When fresh oxygen is injected into the exhaust manifold, the upstream zirconia HO2S voltage must drop rapidly below 100 mV (0.10 V, lean) (or wideband A/F equivalence ratio must spike lean). If the AIR pressure rises normally on the pump side of the check valves but HO2S11 fails to drop lean, the Bank 1 exhaust air ports are plugged with carbon or the Bank 1 check valve is stuck closed, setting P0491 (Secondary Air System Insufficient Flow Bank 1) (P0492 for Bank 2; P0411 for overall incorrect upstream flow).

Important

How a Leaking AIR Check Valve or Upstream Exhaust Leak Destroys a Catalytic Converter: During normal warm closed-loop driving, negative pressure waves between exhaust pulses can suck ambient air through a stuck-open AIR check valve & diverter valve (or through a cracked exhaust manifold / blown flange gasket) upstream of the B1S1 oxygen sensor. This unburned oxygen hits the B1S1 sensor and causes a false lean voltage reading (<0.20 V). In response, the PCM drives Short-Term and Long-Term Fuel Trims heavily positive (+15% to +25%), dumping excess fuel into the cylinders! The combination of raw unburned fuel from the cylinders and fresh oxygen from the leak burns violently inside the catalytic converter at >2,000°F, melting the substrate into a solid plug.

Applied Diagnostic Check

A fault code during one bank's AIR test can be caused by the measurement path as well as delivery. Verify that the relevant oxygen or pressure sensor responds under its own approved check. Compare the two banks only when their routing and monitor definitions are equivalent. A healthy pump can feed a blocked branch, and an apparently normal sensor can be reporting a retained or slow PID. Record the command, delivery pressure and sensor response together. After replacing a verified check valve or hose, repeat the exact functional sequence rather than judging the result solely from pump noise.

Completing AIR Component Service

Inspect the pump inlet filter, delivery hoses, check valves and control wiring together when water or exhaust damage is found. Replacing a seized pump without fixing the backflow path leaves the cause in place. Conversely, a blocked delivery port can leave pump-side pressure high while the exhaust receives too little air. Verify valve direction and hose routing before an active test.

Record the expected response for the fitted sensor type and monitor phase. A wideband sensor is not judged by a narrowband 0.1-volt threshold. Complete the component-specific service procedure, restore all connections, and repeat the relevant cold-start or commanded functional test under its enabling conditions.

Test Your Knowledge

A heavy-duty gasoline truck sets DTC P0410 (Secondary Air Injection System Malfunction) during a winter cold start, and the technician finds the 50 A electric AIR pump maxi-fuse blown and the electric AIR pump impeller frozen solid in a block of ice. After replacing the electric AIR pump and fuse, which component MUST also be replaced to prevent immediate repeat failure?

A

The downstream heated oxygen sensors (HO2S12 and HO2S22)

B

The evaporative emissions (EVAP) canister vent solenoid valve

C

The Three-Way Catalytic Converter (TWC) monolith assembly

D

The leaking one-way mechanical AIR check valve(s) mounted at the exhaust manifolds
