Run-to-failure is a legitimate strategy for non-critical, redundant, cheap assets — a spare yard light. It is never acceptable for a lift station pump whose failure causes a sanitary sewer overflow.

Predictive techniques an operator may collect data for:

  • Vibration analysis — spectral signatures distinguish imbalance, misalignment, bearing defects, and cavitation.
  • Infrared thermography — a hot spot in an MCC bucket reveals a loose lug or a failing contact before it burns open.
  • Insulation resistance trending — the megger readings from Section 2.5 charted over time.
  • Oil analysis — water content and wear metals in gear oil signal seal failure.
  • Runtime and amp trending — rising amps at constant head indicates a wearing impeller or a partially fouled line.

Building the PM Schedule from OEM and SOP

The OEM operation and maintenance manual is the governing document for interval and procedure: lubricant type and quantity, torque values, clearances, and service intervals. Two consequences follow:

  1. Warranty. Failing to perform documented maintenance at the specified interval, or substituting a non-specified lubricant, commonly voids coverage on a major asset.
  2. Defensibility. After an SSO, the regulator asks whether the utility maintained the asset as specified. The maintenance record is the answer.

A standard operating procedure (SOP) translates the manual into the utility's own step-by-step instruction, incorporating local isolation points, lockout requirements, and confined-space rules. Generator testing deserves emphasis: a monthly no-load exercise run circulates oil and charges the battery but does not prove capacity. Only a periodic load test — with the station's real load or a load bank — confirms the unit can carry the station during an actual outage. Wet stacking, the accumulation of unburned fuel in a diesel exhaust from chronic light-load running, is the failure mode that no-load-only exercising creates.

Valve exercising is the second commonly neglected item. A force main isolation valve that has not been operated in ten years is very likely seized, and the crew discovers this during the emergency in which they need it.

Hydrant operations. Obtain the required use permit and metering assembly from the water utility, open the hydrant fully (a partially opened dry-barrel hydrant does not seat the drain valve and will erode the seat), open and close slowly to avoid water hammer, flush briefly to clear rust before filling, and confirm the barrel drains after use so it does not freeze.

Metal detectors and pipe locators. An electromagnetic locator transmits a signal onto a conductive target and traces it with a receiver. Because PVC and vitrified clay are non-conductive, they cannot be traced directly. Non-metallic lines require a sonde (a small transmitter pushed through the pipe on a rod or camera), a traceable rod, or tracer wire installed alongside the pipe at construction. Magnetic locators find buried iron — valve boxes and cast manhole covers under pavement overlays.

Portable pumps and flushing units. Verify priming, check suction hose for collapse and air leaks, confirm discharge routing, and never place an engine-driven unit where its exhaust can enter a manhole or a work space.
